Heat Sink Design Rethought Through Topology Optimization

For decades, reliance has been placed on conventional pin fin-type heat sinks due to their ease of manufacturing. However, with increasing power densities in applications such as electric vehicles and high-performance computing, the limitations of traditional designs have become more apparent.

To address this, three design approaches were evaluated for the same thermal challenge using Finite Element Analysis (FEA). The following maximum temperatures were observed:

1️⃣ Conventional Fin Heat Sink (Extrusion) → ~85 °C
2️⃣ Topology Optimized Design for Extrusion → ~65 °C
3️⃣ Topology Optimized Design with Overhang Constraint for Additive Manufacturing → ~71.8 °C
